The customer has a steel fabrication plant in western India. The plant cuts, welds, and assembles structural beams, trusses, and frames for the building and engineering industries. The plant has 5,000 m² covered workshop and 2,000 m² outdoor storage. Due to the limitations of the old facility, operators formerly used a combination of 3-ton cranes and forklifts. These approaches restricted load capacity, reach, and cycle speed. They recently built a new factory to fulfill production demands, thus the customer required a single solution capable of covering all I-beam bays and handling loads weighing up to 5 tons.
The plant spans 5,000 m² of covered workshop and 2,000 m² of outdoor storage. Prior to this project, operators used a mix of 3-ton cranes and forklifts. These methods limited load capacity, coverage, and cycle speed. The customer needed a single solution to span all bays and handle loads up to 5 tons.
Customer Needs And Pre-Implementation Challenges
Before selecting the new crane, the steel fabrication plant in India faced clear lifting and efficiency limits that affected daily production and safety. You needed a crane that could handle heavy I-beams weighing up to 4.5 tons with confidence, so a 5 ton safe working load was essential to give you a safety margin and allow bundled lifting without stress on the system. At the same time, a 12 m bridge span was required to serve three assembly bays in one run, helping you avoid extra runway columns that would reduce floor space and disrupt workflows. Lifting height was another key concern, as steel sections had to clear jigs and welding stations at heights of up to 4.5 m, while dual hoisting speeds were necessary to balance speed and precision, with fast lifting for approach and slow lifting for accurate positioning. To keep material moving efficiently between workstations, trolley travel speeds of up to 20 m/min were needed to cut idle time. Because your plant operates two long shifts each day, the crane also had to meet an A5 duty classification under ISO 4301-1, ensuring it could handle frequent cycles without premature wear, while built-in safety features such as overload protection and anti-sway control were critical to meet Indian safety regulations and protect operators. Previous 3 ton cranes could not lift combined loads, and forklifts created safety risks in tight aisles, leading to slow positioning, frequent re-rigging, and high annual downtime from maintenance failures.

1. HD Series Single Girder Bridge Crane Structure
We supplied an single girder bridge crane rated 5 t with a 12 m span and 4.5 m lifting height. The main beam is a welded box section fabricated from Q235B structural steel. Under full load the deflection stays below L/750, which meets common industry stiffness targets and helps keep trolley tracking and hook positioning accurate. The entire crane structure is carefully designed. After manufacturing, our quality inspectors carefully inspect the crane structure and apply highly durable primer and topcoat.
2. End Carriages And Runway Rails
The forged steel wheels on the end carriages are powered by 43 kg/m crane rails, which are industry standard. In order to minimize maintenance intervals and keep out dust and welding spatter, wheels are powered by sealed roller bearings with an IP65 rating. In order to install the rails without the need for additional heavy civil work, wheelsets and bearings were statically positioned on prefabricated steel brackets; this improved alignment precision and shortened installation time. Wheel tread hardness and profiles were specified to limit wear and extend service life under the anticipated operating cycles, and wheel and rail contact geometry was examined for appropriate load distribution.
3. Electric Wire Rope Hoist
For accuracy and speed, the crane uses an electric wire rope hoist with a dual-speed transmission. For fatigue and abrasion resistance, the hoist uses steel wire rope that is scaled and defined with a 6:1 safety factor in relation to SWL. When power is gone, the braking system's spring-applied, magnetically released architecture offers positive holding. The hoist assembly has a sealed gearcase, replaceable wear parts for the sheave and drum, thermal protection for the motor, and provisions for regular rope replacement and inspection.
4. Trolley And Bridge Travel Drives
Both trolley and bridge motions use VFD-driven electrical motors for smooth, controllable travel. The trolley speed range is 2–20 m/min and the bridge travel range is 3–30 m/min. Each drive has soft-start and soft-stop capability to limit acceleration and deceleration, which reduces jerk and minimizes load swing. Drives include motor overload and thermal protection, regenerative braking as required by site conditions, and adjustable ramp profiles to tune anti-sway performance. Cabling is routed in festoon or cable-trough systems and drive panels are mounted in IP54 enclosures for dust and splash protection.
5. Control And Safety Devices
A pendant station with an emergency stop and a dead-man switch is part of the control suite. Based on a strain-gauge load cell, we installed an overload limiter that records trips for maintenance review and sounds an alarm and shuts power when the predetermined threshold gets close to 100% SWL. Over-travel is prevented by end-travel switches and upper and lower hoist restrictions. VFD acceleration ramps regulate anti-sway, and if tighter placement is needed, PLC-based active sway control can be added. Grounding, phase-loss protection, and fault indicators are included, and all electrical cabinets and motors have an IP54 rating. Functional safety checks and a proof load test are part of final commissioning, which confirms performance prior to handover.
