The client is a big UAE logistics and storage company that has finished a new open-span facility with steel runway rails. They handle large industrial goods and equipment, hence reliable lifting equipment is necessary. The customer explicitly asked for a 5-ton heavy-duty overhead crane with a Euro-style wire rope hoist to lift and move bulky products around the warehouse. This crane would be used to unload building materials and machines from delivery trucks and transport them to the shop floor. Overhead cranes are often employed in warehouses and manufacturing plants because they can handle heavy lifting with ease, improving workflow and maximizing floor space. The customer requested a 5t lifting capacity, extensive warehouse coverage, numerous duty cycles, and precision control to assure secure load location.

We confirmed the application details prior to specifying the crane. The warehouse is open with little impediments, and rail girders are set high up on the structure. The crane had to span the entire bay width and give enough lift height for the storage racks. In addition, the Euro-style NR wire rope hoist was chosen due to its strong performance. This type of hoist is compact but durable, designed for heavy-duty use, with an efficient lifting speed and minimal headroom - ideal for maximising clearance in the new facility. Material Handling Challenges Before Overhead Crane Installation

Before the new bridge crane went in, the warehouse depended on forklifts, pallet jacks, and manual labor. That approach created persistent bottlenecks. It also raised safety and cost concerns. Below are the key problems the customer faced.

1. Space & workflow constraints

Forklifts needed a lot of floor space and wide aisles. As a result, the crew had to set aside important spaces for traffic. Workflows and stored items become disjointed. In contrast, an overhead crane moves above the ground, creating more room for movement and storage.

2. Safety risks

Material handling using forklifts frequently results in crashes or near misses with racks, doors, and other machinery. Overhead cranes, which are part of the building's construction, significantly reduce such events. Employees at the client's facility were put under physical strain from manual lifts and rigging, which increased the risk of injury and fatigue. Without an overhead system, unloading heavy products from vehicles needed numerous people and prevented precise positioning.

3. Capacity and reach limits

The forklift fleet handled only light to medium loads—typically under 5 tons—and its capacity fell off at greater heights. Heavy or awkward items like steel coils and large machine sections could not be moved safely or efficiently. Without a crane, some equipment had to be partially disassembled or handled manually.

Custom 5-Ton Overhead Crane Design and Specifications

We designed a custom 5-ton single-girder overhead crane with a European-style (NR) wire-rope hoist to meet the client's heavy-duty, high-frequency needs. The single-girder layout gives extra stiffness and lower deflection. That improves safety and accuracy during repeated lifts. The bridge spans the full width of the warehouse bay and travels on the customer's pre-installed runway rails. The whole system was optimized to minimize headroom and maximize usable space in the new facility.

1. Structural design

Main beams are fully welded box girders made from Q235B carbon steel. The box girder form gives high bending strength and torsional rigidity. We sized the girders to control deflection under rated load and to meet the expected duty cycle. The low-headroom layout reduces the distance between hook and building structure without sacrificing strength.

2. Hoist and trolley

We fitted an NR Euro wire-rope hoist on an under-running trolley that travels the full bridge length. The Euro hoist was chosen for its compact footprint, robust construction, and long service life. The hoist uses two lifting speeds (fine control + fast approach) for accurate placement and efficient cycle times. This hoist can achieve rapid positioning in applications where precise slow lifting is required.

3. Drives and Controls

We supplied an ergonomic pendant control as standard and offered an optional wireless remote. Controls feature precise motion control and load-sway damping to reduce pendulum effects during start/stop. The operator can stay clear of the load while retaining accurate control during placement. Every gearbox and motor rating was sized to prevent thermal overload when operating continuously.

4. Safety features

Safety was integral to the design. The hoist includes overload protection, upper and lower travel limit switches, and emergency stop functions. We recommended and fitted overload sensors and mechanical/electrical interlocks per industry practice. End buffers, wheel guards, and clear labeling complete the safety package.

5. Components

All mechanical and electrical components conform to FEM/DIN structural and safety requirements. The control cabinet uses high-quality electrical parts selected for durability and easy serviceability. The design allows easy access for routine maintenance. Spare parts kits and commissioning support were offered. Optional upgrades include variable frequency drives (VFD) for smoother motion, anti-sway systems, anti-collision sensors, and remote diagnostics.

Installation and Commissioning

Following final manufacturing and factory testing, the 5t overhead crane was packaged and sent to the UAE location. Our installation team arrived at the site in early April 2025. The pre-installed runway rails in the warehouse were aligned and leveled as planned. We next hoisted and fastened the bridge to the runway, installed the power supply systems and electrical panels, and hung the hoist trolley. All mechanical components were aligned to ensure smooth operation.

We followed stringent processes throughout commissioning, testing lifts and travel movements under no-load and partial-load conditions, as well as checking end stops, limit switches, and safety interlocks. The crane underwent full-load tests to ensure stability and performance. We verified that operators were taught on the crane controls and emergency procedures prior to regular operation, as required by safety requirements. By mid-April 2025, the crane was completely operating. From the first shift, the crane demonstrated its capabilities by unloading huge cargo pallets and equipment from delivery vehicles. Its ability to connect the trucks' positions to the storage space eliminated the need for forklifts or slings at the port.

The on-site team observed that the installation went smoothly and that the crane fit perfectly into the facility's configuration. The customer received documentation for all testing as well as a maintenance schedule. With the crane installed, the warehouse was now ready to manage large-scale material movements efficiently.

Performance in Diverse and Demanding Operations

Once operational, the 5-ton overhead crane tackled a variety of difficult tasks in the warehouse.
