What the Cement Plant Needed

Running a modern cement plant requires handling heavy, bulky, and often irregularly shaped loads. The plant's operations include everything from moving raw materials to servicing massive equipment. Each task demands the right lifting solution with the right capacity, duty cycle, and level of control. To meet these needs, we finalized their top three needs and selected the right lifting solution for all three of them.

1. Heavy bulk transfers and equipment moves

Large-scale equipment is at the heart of cement production. The plant regularly lifts kiln support rollers, gearbox assemblies, clutch drives, and clinker feeders. These loads can weigh up to 10 tonnes and are often oversized. A 10-ton LH bridge crane ensures safe handling of these items with enough strength and hook height to maneuver heavy parts during installation or replacement.

2. High-throughput raw material handling

Cement production depends on the fast and steady movement of materials. Workers frequently handle sacks, feeder hoppers, and transfer buckets that feed into the production line. These lifts are repetitive and time-sensitive, requiring cranes that can operate at high speeds with minimal load swing. The 7-ton LH bridge crane provides the right balance of capacity and efficiency, helping the plant maintain throughput and avoid bottlenecks in material feeding. Precision controls ensure loads can be placed quickly and accurately without slowing down the process.

3. Maintenance and workshop support

The plant's workshop and service bays require flexible lifting solutions for assembly and repair work. Medium-capacity cranes in the 5–7 ton range handle machine parts, motors, and structural components that need precise positioning. A 5-ton LH bridge crane is ideal for daily workshop use, while the 7-ton crane adds extra capacity for heavier jobs. Both cranes provide good hook height and smooth movement, which are critical when working in tight service areas where accuracy is more important than speed.

In short, the plant needed cranes tailored to different operational zones. The 10-ton crane supports the heaviest equipment moves. The 7-ton crane delivers speed and accuracy for raw material handling. The 5-ton crane provides dependable support in the maintenance workshop. Together, these cranes ensure safe, efficient, and reliable lifting across the entire cement plant.

Why We Provided a Multi-Capacity Lifting Solution

In many industrial plants, lifting needs vary greatly from one operation to another. Some tasks demand maximum lifting power, while others require frequent handling of lighter loads with speed and precision. Relying on a single crane size often leads to inefficiencies, higher operating costs, or unnecessary strain on equipment. To achieve the best balance of safety, reliability, and cost-effectiveness, we designed a multi-capacity lifting program that integrates 10-ton, 7-ton, and 5-ton LH bridge cranes.

1. Match Tasks to Capacity

Not every load requires maximum lifting power. By using 10-ton cranes only for heavy lifts, the plant ensures that the most demanding jobs are handled with safety and efficiency. Meanwhile, 7-ton and 5-ton cranes manage lighter, more frequent lifts. This targeted allocation minimizes overuse of heavy-capacity equipment and reduces wear and tear. It also keeps operating costs lower, since smaller cranes consume less energy and require less maintenance for routine work.

2. Reduce Downtime

Crane stoppages can lead to interruptions in production, which can be extremely inconvenient and costly due to interruptions in production. The two 10-ton overhead cranes we offer can work in tandem so that if one crane is undergoing maintenance or repair, the other can continue to be used. This maintains a degree of continuity in the workflow and avoids interruptions in production.

3. Optimize Cost and Headroom

Installing only high-capacity cranes across the plant would significantly increase equipment costs and structural requirements. By selecting smaller single-girder cranes where heavy loads are not needed, the plant reduces capital investment while still meeting all lifting demands. These cranes also require less headroom, making them ideal for areas with space limitations. This combination of equipment types ensures optimal use of building space and budget.

4. Engineering Selection and Safety Margins

The crane capacities were carefully determined using established industry duty classifications and service factors. Each crane was sized with a safety margin that accounts for the plant's load spectrum and expected duty cycles. This method improves safety, offers long-term durability, and guarantees adherence to accepted standards. The plant acquires equipment that is dependable and suitable for its operations by basing the selection process on engineering best practices.

The Lifting Solution We Offered

To meet the customer's diverse material handling needs, we developed a tailored lifting solution that ensures efficiency across the entire plant. The system prioritizes long-term durability and cost-effectiveness while striking a balance between high-capacity lifts and routine operations. Each crane was selected and positioned according to actual workflows, so that heavy, medium, and light duties are all handled by the most suitable equipment. This not only improves productivity but also minimizes unnecessary wear and energy use.

1. Two 10-Ton Top-Running LH Overhead Cranes

We installed two 10-ton top-running LH double-girder bridge cranes in the heavy transfer lines and kiln area. These zones demand maximum lifting strength and stability, as they involve routine handling of bulky loads and scheduled maintenance of large equipment. The double-girder design provides higher lifting height, greater span capacity, and smooth traveling performance. With reliable components and precision control, these cranes ensure safe operation during critical production tasks.

2. One 7-Ton Single-Girder Bridge Crane

For intermediate duties, we added a 7-ton single-girder bridge crane. This crane operates along the bagging lines and feeder hopper areas, where loads are frequent but not as heavy as those in the kiln section. The single-girder design makes it compact, cost-efficient, and easy to maintain, while still offering excellent lifting performance. It reduces handling time for repetitive movements, improving the overall flow of materials in daily operations.

3. One 5-Ton Single-Girder Bridge Crane

The 5-ton single-girder bridge crane was installed in the workshop and smaller material handling points. This crane is designed for lighter, more frequent lifts such as tools, spare parts, and smaller equipment components. Its compact structure makes it ideal for workshop use, where space is often limited. Despite its smaller size, it delivers reliable precision and minimizes manual handling, which boosts workplace safety and efficiency.

4. Why This Program Works

This crane program was chosen because it aligns perfectly with the plant's real operating conditions. Heavy-duty cranes handle the largest, most demanding lifts, while lighter cranes manage routine, smaller loads. This strategy avoids overloading lighter cranes with oversized lifts and prevents unnecessary use of heavy cranes for minor jobs. As a result, the plant benefits from lower cost, reduced energy consumption, and extended equipment lifespan. The technology guarantees cost savings, dependable performance, and seamless daily operations by matching crane capacity to actual activity.

Detailed Crane Design Delivered

When we offer bridge cranes, we do not only aim to fulfill our customers' parameter requirements. Our crane solutions offer safe, reliable lifting solutions and provide long-term, stable assistance to our customers.

1. Type

The crane is a top-running, double-girder overhead bridge crane, commonly referred to as an LH bridge crane. This design offers high load capacity, stable operation, and efficient use of building space. The double-girder structure also allows for higher hook lift and longer spans compared to single-girder cranes, making it suitable for heavy-duty industrial operations.

2. Rated Capacity

The crane has a lifting capacity of 10,000 kg (10 tons). This rating ensures reliable handling of medium to heavy loads while maintaining strict safety margins. The design considers the designated hook approach so operators can lift loads closer to walls or machinery, optimizing the usable floor area.

3. Span

Each crane is designed to fit the actual span of the site. Typical spans for kiln, transfer, or process lines range from 12 to 30 meters. By adapting the design to the building structure and runway beams, the crane can be installed with minimal modifications to the existing facility. This flexibility helps reduce installation costs and ensures smooth integration into ongoing operations.

4. Hoist

The crane is equipped with a heavy-duty electric wire rope hoist. Depending on the required lifting height, the hoist can be supplied with a 1:1 or multi-fall reeving system. This ensures efficient lifting while balancing speed and load stability. Additional features include a drum rotation sensor, which monitors hoist movement, and emergency limit switches for preventing over-travel. These functions enhance safety and prolong the life of the hoist.

5. Drive & Controls

All motions—bridge travel, trolley travel, and hoisting—are powered by AC motors controlled through Variable Frequency Drives (VFDs). VFDs allow smooth acceleration and deceleration, reducing mechanical stress and improving load control. Operators can use a push-button pendant or a wireless radio remote for flexible operation. A PLC-based control system manages sequencing and soft-start functions, ensuring reliable performance and reducing wear on mechanical components.

6. Protection Systems

The crane includes multiple protection devices to guarantee safe operation. Overload protection prevents lifting beyond the rated capacity. A slack-rope detector alerts the system if the rope loses tension. An anti-two-block device stops the hook from colliding with the hoist drum. In addition, the hoist integrates a load cell for precise measurement of lifting weight, giving operators accurate data for safe load handling.

7. Environmental Protection

To handle tough industrial conditions, the crane's components are built for environmental protection. Electrical and mechanical parts are rated IP55, offering strong resistance to dust and moisture. Gearboxes are fitted with dust seals, motors use breathable housings to reduce overheating, and the entire structure receives a special paint coating to withstand abrasive dust environments. This makes the crane reliable for industries such as cement, steel, and mining.

8. Safety Additions

Several extra safety features are built into the crane. End-stop bumpers prevent the trolley and bridge from over-traveling. Audible and visual warning devices alert workers when the crane is in motion. Maintenance walkways with handrails are installed on the bridge, giving technicians safe access for inspections and servicing. These features improve workplace safety and reduce downtime during maintenance activities.

How Our Cranes Meet the Plant's Lifting Needs

The customer's cement plant has different lifting needs and to address these, our lifting solutions are dedicated to solving all of the customer's lifting needs.

1. Moving kiln parts and heavy spare units

The plant often needs to handle large kiln components and other heavy spares during scheduled maintenance. A double-girder crane was selected for this job because it provides greater stiffness and allows a higher hook height. This makes it easier to lift bulky parts over obstacles and position them precisely. The variable frequency drive (VFD) control minimizes load swing, which is critical when aligning massive parts into tight spaces. In addition, load cells and overload limiters ensure operators do not exceed safe lifting limits. This feature protects both equipment and workers while also reducing setup and fit-up time during maintenance windows.

2. Feeder hopper adjustments and raw feed transfers

Raw material handling requires careful control to avoid spills, blockages, or uneven flow. For this task, a single-girder crane equipped with a precision VFD hoist is used. The smooth and controlled lifting motion allows operators to place materials under feeder chutes with accuracy. The reduced perturbation during placement means fewer stoppages, fewer blockages, and less rework. This directly supports higher throughput and more consistent production.

3. Workshop lifting and assembly

In the plant's workshop, teams often assemble machinery or handle medium-sized components. A compact single-girder crane with radio remote control makes these tasks faster and safer. Operators can move freely while controlling the crane from a safe distance. Compared with mobile cranes, this setup is more efficient, saving both time and labor. It also allows the lifting zone to be easily isolated, creating a safer work environment.

4. Bagging and pallet loading

During packaging and shipping, spilled product can lead to waste and housekeeping issues. To prevent this, cranes with smooth VFD-controlled starts and stops are used. This feature reduces jerks that might otherwise cause bags or pallets to shift or spill. This not only improves safety but also enhances productivity in a high-volume task.
